We started out to make 4 sets - one for the climbing wall and one each for the two of us making them plus another friend. The boards we were using started out as big pieces of seasoned rough cut hardwood lumber. The reason for so many was simply to use up all the pieces of board we started out with. So we just kept going until we had used up the wood we started out with. We made 1 1/4" - 1" - and 3/4". I've never seen the actual Metolius rungs so I don't know how close our curves etc are to theirs - we used the common router bits we had. This is the process we used:

• Started out with rough cut boards of various wood
• Ripped to width
• Ran through the planner to smooth out the surfaces and work down to exact desired thicknesses
• Routed the edges
• Angle cut the one edge to 15 degrees to the start of the curve if that makes sense - no idea what router bit or angle Metolius uses
• Still to do
• We still need to sand everything smooth on some of them - the router and angle cut leave small edges that have to be sanded smooth
• We still need to drill all the holes
• Actually mount them to the board itself

I don't know if my friend (who furnished the wood and the shop to make them) is interested in selling any or not - it's his decision - I'll talk to him about it.

It was a lot of work of course but also a lot of fun - I'm a do it yourself person - of course it saves some money but I mostly do it because I enjoy it. We're certainly not trying to do this as a business.

That's awesome! Just one final question, what router bits did you use for the curves? Thanks for the info.

Router bit used on the 1 1/4" and 1" was 3/8" round over - on the 3/4" rungs we used a 1/4" round over.

Guideline #1: Don't be a jerk.
